Rust hole in sill
I've just checked my car prior to it's MOT and have been able to poke a big (1cm x 4cm) hole in the drivers side sill, and another small hole up into that cavity from below. The rust is just behind the rear jacking point. It will need a metal patch to repair it. The passenger side has a less developed failure in the same position.
Having examined the hole this rust could have been prevented by ensuring the small nearby drain hole is unblocked. To prevent this hole occurring on other cars I suggest waxoyl sprayed up into this hole and the paint / underseal in this area regularly checked. |

Good news!
My car failed its' MOT, but the only failure item was the rust hole.
My car is a 14 year old Cowley car with black sills. Hopefully the patch won't show up too much. The rust hole was from the inside to out. The front plastic jacking points for both sides are missing exposing their mounting holes in the sill further forward, water and mud could have come in through these. |

The rust gets hold between the outer skin and the jacking point, once in there your pretty much shafted i'm afraid, here is a slide show of something Bigruss investigated
Before preparation ( black rustproofing paint) the sill looked pristine from the outside http://s242.photobucket.com/user/sto...w/Sills?sort=9
