Thinking logically, the cross contamination started far too quickly following the rebuild....far too quick
Yep, nail on the head. The physical compression on the gasket from the 8 or so bolts through the head does rule out immediate failure. A thing I only suspected having panicked and replaced both head gaskets - if you could squeeze an atom through that new tight fit I'll give you a fiver!

Glad we did the head gasket replacement though coz a) It rules that out as a problem and, if anyone else is in dire straits and stumbles upon this thread , they can relax a little and b) It means it'll be much cheaper to solve the actual problem.

This bleedin' oil cooler.

Literally a bleeding oil cooler...

...we hope!

Correct.

If so, I can't seem to find it on Rimmer Brothers website.
Try here.
Item 10 is the original design and 13 the later.

Good move. I hope that you've ordered direct from Engineering Carbon Products Ltd. in Croydon. By all accounts, the e-bay offerings only last five minutes.

Errrrr, yes, we went with the ebay ones. Oh well, at least it's easy to get to when we have to do it again.

Did another Sway with some photos of the oil cooler investigation.

After replacing/refurbishing the entire rear suspension. Needed doing anyway as Mr MOT wasn't happy with it.

Hired a new Fiesta to get me through the week and it's absolutely ghastly. Had the Vauxhall Mokka before that. I hate these cheap plasticy modern abominations. No soul, I say! This is why we do these things - because a 75 is totally worth it!

Cheers!

So we've replaced the oil cooler, plumbed her back together driven her a few miles and bye bye coolant. Came out the expansion tank, finally destroying the O-rings on the cap.

Took the top off again (gettin' pretty quick at this ) and whipped out the thermostat to see if she was chooching good and proper. Poured a kettle of hot water through it and it opened, cold water made it close so we took that as a yes. Re-plumbed and filled using the Haynes method of air bleeding. Fired her up, as per the instructions (and with a shiny new cap), and she piddled the coolant out again both through the cap and the, we think, the thermostat connecting pipe.

I think I might be smelling exhaust gas in the expansion tank.

Are we heading down 'Head Gasket Alley' again? Or is there somewhere easier to get to where gasses can be passed in to the cooling system?

Or has she finally had it?

After all you have done, if you can smell exhaust gasses then my thoughts are head gasket, sunk liners or cracked head

You could solve all your engine problems by purchasing one of my 75’s
Both are in very good condition, fully serviced, cam belts, thermostat, water pump all replaced and auto box fluid changed.
One has 60k the other 65k
See them under cars for sale.

Remove the spark plugs, then fill the coolant tank to the brim, remove the fuel pump fuse then turn the engine over, you may get water forced out of a plug hole and if theres bubbles in the tank then its hgf, my guess is its the front bank.

When you changed the headgaskets, did you measure the liner heights in relation to the block ?
