Check the slip rings condition also as the last 3 we've attempted to repair on CDT's (all around 100k miles) have all been worn down through the copper to the cream coloured plastic underneath, so brush replacement would have been futile without also replacing the rings.

This is an off the car job for sure.

The new regulator turned up this morning and is finally fitted. Took most of the day as my socket set just didn't have the right length extension bar to allow me to reach some of the nuts. All seems well now, although the battery warning light doesn't come on at all now even when starting. Hope this is nothing to worry about, as everything else seems good.
Thanks to everyone for help and advice. Picture shows new and old parts, I think the brushes were just about finished!!!

If i had to do it again it would only take about an hour not half a day.

Total cost 50p for brushes.

Found a great place for brushes and regulators they also test and fix alternators.

Got a tip for making brush assembly easier,I tie them back with nylon thread,then when they are in place I snip it through to release them and pull the thread out

Just a word of warning on re brushing these chaps.

Had quite a few now where the slip rings have deep grooves in them (especially if mileage over 100k)

Grooves can be so deep that the cream coloured plastic shaft underneath the rings shows through !

In such cases it is futile to just replace the brushes as the voltage o/p will be unstable.
Even voltage regulator damage could occur from the spiked input from the defective slip rings.

Ideally for longevity the rings and brushes should be changed simultaneously.
That obviously cannot be done in situ but I thought it worth pointing out.
I would suspect some re brushing attemps have not restored the expected 14.2 - 14.5 volts.

Another cause maybe the regulator pack itself or indeed the diode pack

Just a quick footnote to this excellent guide...

If you have the 2 pin type alternator, the cover is held by 2x7mm bolts only, one at the 7 o'clock position, the other at the 1 o'clock. The brushes are held by only 3 7mm headed bolts as well so no annoying wax to remove. The single bolt on the inner part of the brushes is a bit awkward to get to, but reachable with extensions. Only 25mins to remove.

Certainly easier than the last one I did!

I know the brushes are the correct size but am not sure on the listed slip ring kit.

Mike:Would you have the old slip ring available to confirm size?
Evening all, realise this is an old post but it served me well when doing both regulator (from DMGRS; excellent) and disappointingly, slip rings also (online, fine). You should be able to make a sensible decision on the slip rings once the regulator is removed, mine looked none too tidy in accordance with Jules' observations, at 180,000 miles or so. The brand new slip rings should measure up exactly as 10mm width (along the shaft), and 10mm diameter.

Just removed my regulator from 2005 CDTI ZT Alternator in situ. Your post was invaluable.Hope it's only the regulator. I've ordered up a new regulator and a second hand alternator just in case but can sell that on if need be.

Just a note for later models with YLE000260 Alternator.

only 2 bolts holding cover on and there 7mm.

oh and despite your warning still looking for my retaining clip
