Lost power, overheated, bust hose, water got sludge, RAC say intercooler
Sitting on the M25 waiting for a 200-mile recovery. Car started losing power gradually over ½ mile so I checked the temperature and saw it was near max so I pulled over. Clouds of steam & boiling water from one of the coolant hoses at top front of engine. RAC patrol found thick sludge in coolant tank & diagnosed bust intercooler. He was sure it wasn’t the head gasket.
Thinking about it, the car’s been emitting black smoke under acceleration for the past week or so (that I’ve noticed); also when releasing the footbrake from stationary when in Drive, the car moved forward slowly as normal but with little rhythmic revs of around 2 per second. The EGR is blanked and the car is MAFless after a 160 remap (for a year). I changed the O rings around 9 months ago. Any input please? Thanks. Dougie.

Are you sure that he said intercooler and not oil cooler, the intercooler doesn't have coolant running through it but the oil cooler does

If oil and water are merging on a Diesel it's unlikely to be HGF but could be the oil cooler seperator plate rusted through. This thread may help you.

Nope, hard shoulder since 2:55pm. Battery now flat. Dark. No food or drink since 12:15pm. 3rd recovery ETA 10:00pm. May only be taking me halfway. What’s there not to love.
Have you ever removed the oil cooler?

I removed one on the scrapper. There is a gasket at the base of the oil cooler, and if that fails oil can mix with the coolant even if the oil cooler itself is OK.

Any pointers with gaining access to it e.g. removing starter motor/alternator. I’ve had the front end off several times so am familiar but haven’t had to do any engine maintenance with any of my diesels. Dougie.
