I seem to remember there's sometimes an issue with a flappy sound if both sides are set to the same temperature.

Thanks but this is LHD and I wanted the heater on our passenger's side, but now fixed by using the clutch grommet (auto) unfortunately in our driver's footwell, but I've put up with this for six years on my other car.

Simon: Hope the OP can then activate the heater flap to open and shine a torch into the void and see if he can find what's making the noise.
